Challenge: Frequent power interruptions disrupted phone and computer systems, halting business operations and impacting client service.


Our Approach: We conducted comprehensive power quality monitoring, pinpointing continuous voltage disruptions caused by a faulty refrigeration unit’s contactor switching and an unbalanced breaker panel load.


Solutions Delivered: 

  • Rebalanced the breaker panel load to ensure stable power distribution. 

  • Removed the defective refrigeration unit to eliminate voltage disturbances.


Results: Immediate resolution of voltage disruptions, with no further issues reported during a one-week follow-up. The client resumed seamless operations, enhancing productivity and customer satisfaction

Optimizing Production for a National Commercial Bakery

Client: Commercial Bakery of National Brand Products


Challenge: Power interruptions caused conveyor oven shutdowns, resulting in product loss, warped oven rollers, and production delays that threatened national distribution quotas.


Our Approach: Through detailed power quality monitoring, we identified daily voltage disruptions linked to utility capacitor bank switching and an undervoltage trip setting in the oven’s variable motor drives. We also discovered that “fail-on” natural gas burner nozzles caused oven overheating during shutdowns.


Solutions Delivered: 

  • Collaborated with the motor drive vendor to adjust undervoltage trip settings, enabling drives to withstand voltage fluctuations while preserving warranty coverage. 

  • Partnered with the local utility to optimize capacitor bank control settings, reducing external disruptions. 

  • Redesigned gas-fed oven burner nozzles to “fail-off,” preventing overheating during power events.

 

Results: Eliminated conveyor oven shutdowns, ensuring uninterrupted production and safeguarding product quality. The bakery met national distribution targets, boosting operational reliability and profitability.

Enhancing Reliability for an Industrial Plant

Client: Industrial Plant


Challenge: Power quality issues, including extended outages and momentary disturbances, disrupted critical plant processes, reducing operational efficiency.


Our Approach: We conducted a thorough review of the plant’s power feed, identifying multiple separate feeds that caused outages across contiguous processes. We analyzed the nature of disturbances, including both prolonged and momentary events.


Solutions Delivered: 

  • Recommended consolidating the plant’s contiguous processes under a single utility feed with an alternate feed option for redundancy. 

  • Proposed “voltage ride-through” motor contactors for critical motor drives to mitigate momentary disturbances. 

  • Developed a flywheel energy storage solution to address momentary outages, with implementation deferred pending performance monitoring.


Results: Significantly improved plant reliability, with enhanced process continuity and reduced downtime. Ongoing monitoring ensures optimal performance, with the flywheel solution available for future scalability.
